
The Hidden Reason Your Outdoor Heaters Keep Dying
When people talk about waterproofing an outdoor heater, they usually focus on the outer shell. But here’s the thing: the shell isn’t where the real trouble starts. The actual breaking point is almost always where the electrical wires plug into the heating element. In those IP66-rated infrared units, you’ve got a nasty mix of moisture and extreme heat cycling. It’s a brutal environment. Most heaters just can’t handle it. The seal wears out, oxygen and water sneak in, and before you know it, you’ve got a short circuit and a dead unit.
Why it actually happens
Infrared lamps get incredibly hot. That heat doesn’t just stay at the bulb; it travels right back down the wires. If a manufacturer uses cheap adhesives or some generic rubber gasket, that material starts to “age” fast. It gets brittle. It cracks. Once that happens, humidity and salt air just walk right in. I see this all the time with “consumer-grade” gear. They use a basic silicone that can’t keep up with the metal leads expanding and contracting. A tiny gap opens up. Water gets in. The wire burns out. Your breaker trips. End of story.
Doing it the right way
To actually stop this, we use high-temp ceramic-to-metal seals or special fluoropolymer potting. These materials stay flexible and keep a tight, airtight grip even when the wires are running hot. It’s the difference between a heater that lasts one winter and one that survives five years on a salty coastline. We also build the seal directly into where the wire ends. No air pockets. No place for condensation to hide and cause trouble.
A quick heads-up on installation
There is a trade-off, though. Better sealing makes the wiring a bit stiffer. You can’t just bend these leads into a sharp angle like you can with the cheap, unsealed stuff. If you force a tight bend during install, you might actually stress the seal and create the exact leak we worked so hard to prevent. Just make sure your junction box has enough room to let the wires curve naturally. Give them some space to breathe, and they’ll last.
